I would agree klipsch can be a good value. Still I would buy Altec over Klipsch. And I have found crossover parts do effect sound quality. Not comparing my horn designs to your k horns just feel that the constant change of crossover parts is a bit...

PHY KM30 sag 12in is a better driver than any 8in phy why not look into loudspeakers using km30 sag or h30lb 15 and a PHY tweeter or ribbon from another. Also consider the SEAS-1 since designs for such are sealed airsuspention very easy to place. ... 
Speakers and glue......
Cabinet can be built with composites or metals. You shouldn't have much trouble finding such. I wouldn't worry so much about it. Your homes holding together I hope. So should most loudspeakers.

Find a Altec 12in. Pretty sure the orignal was a RCA.

Look for a birch plywood cabinet. MDF or HDF will exsorbe mosture and mold just loves to grow on it. I had a scrap pile with MDF HDF some baltic ply. Had a bit of a water problem it got wet. I pulled it up to clean 2 days later and mold had alread...

I wouldnt, but depends on if you made the right mods and didnt destroy the great sound these had when orignal. To me modified Altecs are always less valuble from a collectors stand point and usualy dont sound as good as orignal. But I do understan...

Ions produce ozone which can damage the rest of your system. Plus might cause issues with breathing. One of those sure it works but at what cost? I find even stats can produce enough ozone to bother folks with health issues. My friends a ML dealer... 
How to protect the wood finish of speakers.
bet wood has plastic coat so you can treat like plastic I suggest a polish for motorcycles its has UV blocker will keep dust from building up. nothing but curtains or a cover will prevent UV damage to drivers. 
Full Range Drivers
Tannoy does not use a full range driver. And performance for full ranges is as varable as any other transducer type. 
4" Carpenter memory foam behide your speakers ???
Ive used in loudspeaker cabinets works fine if design calls for it. 
Diffusion versus absorption behind speakers?
Depends on room, radation of loudspeaker, no right or wrong just whats right for your room system etc.

I spent time designing with Mundorfs AMT they have a large line available. But I thought the RAAL ribbons to be a bit better for our use. 
Is active speaker the future?
The worst place for your amps is in your loudspeaker cabinet. I have own costly active models they can sound very good. But this is a weakness having to house amps in speaker. External crossovers are proven to sound better than same design mounted...
